The Air Path, Front to Back

Follow the air and you’ll understand where every dollar goes:

  1. Air filter → intake tube (the “cold air intake”). Draws outside air through the filter to the turbo inlet. This is the cheap, DIY end.
  2. Turbocharger. Compresses that air — which also heats it. (Down on boost here is a diagnosis, not an airflow-parts, problem; see below.)
  3. Intercooler / charge-air cooler (CAC). Cools the compressed air before it enters the engine — cooler air is denser and lowers EGT.
  4. Intercooler boots, pipes & clamps. Carry the pressurized charge air from turbo → intercooler → intake. The weakest link on a 6.0.
  5. Intake manifold → cylinders. Where it all ends up.

Every one of those stages can restrict or leak. The trick is knowing which ones are worth touching on your truck.

Cold Air Intakes: What They Do (and Don’t)

A “cold air intake” on a diesel is really an airbox + filter + tube kit — S&B, aFe, Banks, and similar. Here’s the honest mechanic’s read:

  • On a stock truck, a CAI adds essentially no power. A diesel isn’t throttled like a gas engine; the factory airbox already flows enough for the stock fuel curve. What you get is a reusable filter and, on the good sealed-box kits, cooler and cleaner inlet air.
  • On a modified truck (tune, injectors, bigger turbo), the intake earns its keep: it removes a restriction so the engine can breathe up to the extra fuel you’re now burning, which keeps EGT lower. Think of it as airflow headroom, not horsepower.

Air Filters: Dry vs. Oiled

The single cheapest airflow decision, and it matters most on a dusty-environment diesel:

  • Dry synthetic media (S&B, aFe DryFlow, and Doc’s Diesel’s DPA6109 for the 6.7L) — reusable, filters very well, and has no oil to mismanage. This is why many diesel owners default to dry media.
  • Oiled cotton-gauze (classic red-filter style) — flows well and reusable, but over-oiling after a cleaning can film a sensor, and it demands more care.

Whichever you run, service it on schedule. A dirt-loaded filter raises EGT and starves airflow exactly when a tuned truck needs it. Air filtration belongs on your maintenance schedule right alongside oil and fuel filters.

The Intercooler & the Boots That Blow Off

This is where the 6.0L Power Stroke turns an airflow topic into a reliability topic.

The intercooler (CAC) cools compressed charge air; the boots, pipes, and clamps carry that pressurized air to the intake. On the 2003-2007 6.0, the factory rubber boots and spring clamps harden and crack with heat and age — and under boost (especially with a tune) a boot balloons off or splits, dumping your boost and dropping the truck into a low-power limp. The fix is a fresh 6.0 intercooler boot & clamp kit with T-bolt clamps that actually grip the pipe. It’s one of the highest-value, lowest-cost jobs on a 6.0.

A note on turbo-to-charge-air sealing: if you’re in there because the turbo came off, refresh the turbocharger mounting kit with gaskets, O-rings & bolts so the hot side seals properly — a leak there shows up as lost boost too.

If your truck is down on boost rather than in need of new boots, don’t guess — that’s a diagnosis. Walk the leaks, VGT, and boost-control logic in why your Power Stroke is down on boost before you throw parts at it. The CCV / Air-Oil Separator: Keep Your Intake Clean

Here’s the airflow problem nobody markets to you: the crankcase ventilation (CCV) system vents blow-by out of the crankcase, and on many Power Strokes it routes that vapor — carrying a fine oil mist — back toward the intake. Over thousands of miles that oil coats the intake tube, intercooler, and intake manifold. It’s the greasy film owners find inside the charge-air plumbing on the 6.0/6.4/6.7.

A CCV filter / air-oil separator assembly captures that oil mist before it re-enters the intake, keeping the intercooler and intake side clean. It’s a cheap cleanliness/maintenance upgrade — not a power part — but it protects every airflow part you just paid for, and it keeps an upgraded intercooler from slowly re-oiling its core. Intake Fitment by Engine

Air intake and charge-air parts are engine- and year-specific — a boot kit or intercooler for one engine will not fit another. The map:

7.3L Power Stroke (1994.5-2003)

6.0L Power Stroke (2003-2007)

The intake-side headliner: intercooler boots blow off, and CCV oil pull-through coats the charge-air plumbing. Fix the boots, add a CCV/air-oil separator, keep the intercooler clean — and address the 6.0’s head-gasket and cooling issues before chasing airflow power.

6.4L Power Stroke (2008-2010)

A compound-turbo charge-air setup and DPF-era plumbing. The 6.4 runs hot, so cool, sealed charge air genuinely helps EGT — but keep emissions plumbing intact and buy parts that match the twin-turbo layout.

6.7L Power Stroke (2011-present)

A modern hot-side/cold-side arrangement with its own air filter (Doc’s Diesel DPA6109) and sensors. Clean filtration and a CCV catch matter here; confirm year on any CAI or intercooler because the 6.7 spans multiple charge-air revisions.

Does a cold air intake actually add power on a diesel?
On a stock or lightly-tuned Power Stroke, a cold air intake makes very little power by itself — a diesel is not throttled like a gas engine, and the factory airbox already flows enough for the stock fuel curve.
