Two Injection Systems, One Truck Family

The single most important thing to understand before you touch a Power Stroke injector is that there are two entirely different injection systems across the lineup:

  • HEUI (Hydraulically actuated, Electronically controlled Unit Injector) — the 7.3L (1994.5–2003) and 6.0L (2003–2007). High-pressure engine oil is what fires the injector. A high-pressure oil pump (HPOP) builds the oil pressure, the IPR valve meters it, and on the 6.0 the FICM (Fuel Injection Control Module) controls injector timing and voltage. Fuel is delivered at low pressure; oil does the work.
  • Common-rail — the 6.4L (2008–2010) and 6.7L (2011+). A high-pressure fuel pump (CP3 on the 6.4, CP4.2 on the 6.7) charges a fuel rail to extreme pressure, and the injectors are electrically pulsed open on command.

That split explains almost everything downstream. On HEUI engines, injector life is an oil-quality story. Stiction — sticky injector spool valves from varnished or degraded oil — is the classic 7.3/6.0 complaint, which is why disciplined oil changes and the right oil matter as much as the injectors themselves. On common-rail engines, injector life is a fuel-cleanliness story — the injectors are precision common-rail units that a contaminated fuel supply destroys, most dramatically when a 6.7’s CP4.2 pump fails and sends debris into the rail.

Symptoms of a Failing Injector

The tells are similar across engines, even if the cause differs:

  • Rough, lopey, or surging idle — the most common early sign, often one cylinder pulling down.
  • Hard or long-crank starting, worse cold — a leaking-down injector or, on HEUI, low high-pressure oil.
  • Persistent misfire / “dead miss” on one cylinder that a balance-rates or cylinder-contribution test isolates.
  • White or gray smoke at cold idle that clears as it warms (incomplete combustion from a weak injector).
  • Black smoke and poor economy under load from an over-fueling or leaking injector.
  • Diesel knock that tracks oil temperature on the 7.3/6.0 (stiction), or fuel in the engine oil — a rising oil level and fuel smell — on the common-rail 6.4/6.7 from an injector leaking down into a cylinder.

A single injector rarely fails politely. Injector Fitment by Engine

Injectors are engine- and often year-and-application-specific. Use this as the map, then match the exact code/part number to your truck:

7.3L Power Stroke (1994.5–2003) — HEUI

  • Single-shot (AA / AB code): 1994.5–1997 trucks.
  • Split-shot (AD / AE code): 1999–2003 trucks — cleaner idle and combustion; the ones most owners want.
  • Nozzle sizing changes between stock and performance (“stage”) injectors, and cab-and-chassis/van applications can differ from pickups. Discontinued from new for most applications, so reman sets on eBay Motors are the mainstream path. 6.0L Power Stroke (2003–2007) — HEUI

  • G2.8 / G2.9-generation injectors; stiction is the defining failure — sticky spool valves from oil breakdown cause cold misfire and a dead miss.

6.4L Power Stroke (2008–2010) — Common-Rail

  • Piezo common-rail injectors fed by a CP3 pump; fuel dilution of the engine oil from leaking injectors is a known trait, alongside cracked pistons on heavily-tuned trucks.
  • Injector replacement is a common high-mileage job; match Ford/Bosch part numbers and always renew seals.

6.7L Power Stroke (2011–present) — Common-Rail

  • Bosch common-rail injectors fed by the CP4.2 pump. The dominant injector-failure mode isn’t the injector itself — it’s the CP4 grenading and sending metal downstream, wiping out the rail and all the injectors at once. The Cheapest Injectors Are the Ones You Don’t Replace

Injectors are the expensive symptom; the cheap fix is protecting them. The two levers, by system:

  • HEUI (7.3 / 6.0): oil quality and fuel pressure. Keep the oil fresh and correct to prevent stiction; keep low-pressure fuel in spec so the injectors aren’t starved. Injector R&R is doable in the driveway with the right tools.
